How to replace the electric fuel pump on a 91 g20 Chevy van?

Replacing the electric fuel pump on a 91 g20 Chevy van requires basic tools and mechanical knowledge. Here are the steps:

1. Gather Tools:

- Phillips Screwdriver

- Flat-head screwdriver

- 5/16" nut driver

- 1/2" Wrench

- Rags

- Safety glasses

- Replacement fuel pump module (order a unit specific for your vehicle's make, model, and year)

2. Safety First:

- Disconnect the negative battery terminal to prevent any accidental electrical sparks or shocks while working on the fuel system.

3. Locate Fuel Pump Access:

- The fuel pump module on your van is located inside the fuel tank, usually under a hatch inside the van's cargo area.

4. Remove Access Hatch Cover:

- Inside your van's cargo area, locate the fuel pump module access panel. It's typically held in place by screws. Use your Phillips screwdriver to remove these screws and set them aside safely.

- Remove the panel and place it somewhere out of the way.

5. Disconnect Electrical Connections:

- Once the hatch is open, locate the fuel pump module. There will be an electrical connector attached to it. Press the release tab on the connector and disconnect it.

6. Disconnect Fuel Lines:

- There will be two fuel lines connected to the module: one for supply and another for return.

- Use the 5/16" nut driver to loosen and disconnect the fuel supply line. Fuel may spill, so place rags underneath.

- Disconnect the fuel return line the same way.

7. Remove Fuel Pump Retainer:

- The fuel pump module might be secured with a retainer ring or bracket. Use the 1/2" wrench to loosen and remove the retainer or bracket.

8. Remove Fuel Pump Module:

- Once the retainer is removed, you can lift the fuel pump module straight out of the fuel tank. Be careful not to spill fuel.

9. Install New Fuel Pump:

- Compare the new fuel pump module to the old one to ensure it's identical in terms of connections, fuel line connectors, and design.

- Gently lower the new fuel pump module into the fuel tank, ensuring that the fuel line connectors align properly.

10. Reconnect Fuel Lines:

- Hand-tighten the fuel supply line and the return line to the module.

- Use your 5/16" nut driver to tighten them further, but do not over-tighten.

11. Reconnect Electrical Connector:

- Reconnect the electrical connector securely.

12. Secure the Fuel Pump:

- If your van had a retainer bracket or ring, now's the time to reinstall it. Make sure the module is secured firmly.

13. Replace Hatch Cover:

- Reattach the fuel pump module access hatch cover. Tighten the screws securely.

14. Reconnect Battery Terminal:

- Reconnect the negative battery terminal.

15. Test the System:

- Turn the ignition key to the "ON" position but don't start the engine. Allow a few seconds for the fuel pump to prime the fuel lines.

- Start the van and check for any fuel leaks. If there are no leaks, the fuel pump replacement was successful.

Remember that working on fuel systems can be hazardous. If you're uncomfortable doing this repair yourself, it's best to consult a professional mechanic. Follow all safety precautions to minimize risks.
